Here's a failure we see more often than we'd like. A customer replaces a master cylinder or an actuator, the machine works fine, and then six weeks later the pedal goes soft again. Same symptom, same part, brand new unit. Nothing was defective.

What happened is that the new component was built for a different fluid than the machine runs. The seals absorbed the wrong fluid, swelled, and stopped sealing. And by that point the damage usually isn't limited to the part that was replaced.

This is one of the cheapest mistakes to avoid and one of the most expensive to make. Worth ten minutes of your time before you order.

Two fluids, two different parts

Most Mico hydraulic brake components are offered in two versions: one for DOT brake fluid and one for mineral base hydraulic oil. Master cylinders, slave and wheel cylinders, caliper disc brakes, actuators — the fluid option runs through the whole line.

The two versions can be physically identical. Same bore, same stroke, same ports, same mounting, same casting. The difference is the elastomer compound in the seals, and you cannot see it from the outside.

Off-highway equipment is genuinely split between the two. Some machines run DOT fluid in the brake circuit the way a truck does. Others run the brakes on the same mineral oil as the rest of the hydraulics. And some run both — that's exactly what a two fluid actuator is for. It keeps a mineral-oil booster section and a DOT brake section in one housing, deliberately isolated, so each side sees only the fluid its seals were designed for.

The takeaway: the fluid a machine uses is a property of that specific machine. It is not something you can infer from the brand, the size, or what the last one you worked on used.

What actually goes wrong

ZF's own installation guidance is blunt about the mechanism. Improper or contaminated fluid causes gummy deposits and the softening and swelling of seals — and not just in the component you replaced. It says the seals in the entire system are at risk, and that the condition must be corrected immediately.

That last part is the expensive bit. A swollen seal doesn't stay put. Degraded material circulates, and every seal in the loop is now sitting in fluid that attacks it. So the bill isn't one master cylinder. It's the master cylinder, the wheel cylinders, the valve, the hoses, and a full flush — plus the second round of downtime.

Symptoms to watch for, roughly in the order they show up:

  • Pedal gradually going soft or spongy despite bleeding
  • Slow external weeping at a seal that was dry last week
  • Fluid that's darkened, cloudy, or has a sludgy film in the reservoir
  • Braking that fades and then partially returns after the machine sits

If you're seeing those on a component installed within the last few months, fluid mismatch belongs at the top of your list.

How to find out what the machine runs

Check the machine's service manual first. The equipment manufacturer specifies the fluid. ZF's guidance defers to the machine manufacturer on this, and so should you — the component maker doesn't decide what goes in the system, the machine builder does.

Check the reservoir cap and any decals. Many machines are labeled at the fill point. If the label is legible, trust it over anything else on the machine.

Look at the fluid itself. DOT brake fluid is typically clear to light amber and thin. Mineral hydraulic oil is usually a heavier amber or reddish and noticeably more viscous. This is a reasonable field check, not a substitute for documentation — old contaminated fluid of either type can look like the other.

If the machine has already been mixed, don't guess. Flush the system, confirm the correct fluid from the manual, and start clean. Topping off a mixed system with the "right" fluid does not fix it.

When you order from us, tell us the fluid. It's the first thing we ask on cylinders and actuators, and it's the single most common reason a returned part turns out not to have been defective.

The other contamination sources

Fluid type is the big one, but ZF's installation guidance flags several other ways to poison a system that are easy to avoid:

Teflon tape, thread sealant, and pipe dope. Don't use them on brake system fittings. Shreds and compound migrate into the circuit and interfere with component operation. Mico's guidance is explicit about this — no sealants, tapes, or cement compounds on connections or fittings. If a fitting won't seal without tape, the fitting or the seat is the problem.

Dirt at the fill point. Clean the area around the reservoir before you open it. Debris that falls in during a top-off ends up in the seals.

Dirt at disconnection. Clean lines, fittings, and the surrounding area before breaking any connection. Road residue and grit entering an open line is contamination you've introduced yourself.

Heat. Mounting components or routing lines near the engine, exhaust, or muffler transfers heat into the fluid, which damages both the fluid and the seals. If a line has to pass a heat source, reroute or shield it.

Old fluid left in service. Fluid isn't permanent. If the reservoir looks wrong, replace it rather than topping it off.

The short version

Before you order a replacement cylinder, actuator, or caliper:

  1. Find out what fluid the machine specifies, from the manual or the fill-point label.
  2. Tell your supplier when you order.
  3. Keep the fill area and every disconnected fitting clean.
  4. No teflon tape, no thread sealant, no pipe dope on brake fittings.
  5. Bleed the system properly after any line is opened.

Two minutes with the service manual is cheaper than a second round of parts and a second day of downtime.
